Season 2: The enemy within, part 9.

We close the technical journey of this season where it began: with mechanical integrity. We have already covered evaporators; today we go to the heart of the system, pressure vessels and piping, with a technical paper by Ronald Cole presented at the 2008 IIAR conference that is still the best introduction to the subject in the Spanish-language catalog. It is complemented by Jim Kovarik's paper (2009) on non-destructive testing.

The uncomfortable diagnosis

The paper opens with unusual frankness: mechanical integrity is a subject that is not universally understood within the ammonia refrigeration industry, and the available guidance seems to be based on the experience of the chemical and petrochemical industries, not ours.

Why do vessels and piping matter so much? Because, as the paper documents, in several instances their failure resulted in ammonia releases, and a simple, non-intrusive program of diligent inspection and monitoring could have prevented many of those failures. The barrier was not cost: it was the scarcity of useful information for building proactive programs.

This season gave substance to that statement: corrosion under insulation, stress corrosion cracking in welds, hydraulic shock. All the mechanisms we covered converge here, on the metal wall that contains the ammonia.

What the paper proposes

The paper is based on a real case study in which the authors developed a complete mechanical integrity program, from start to finish, and distills it into a replicable method with three components:

Failure types illustrated with cases. Knowing what to look for before looking: the typical damage mechanisms of our systems, with real examples.

The parts at risk. Not all of the system carries the same risk: the paper identifies the specific vessels and the piping service types that are most exposed. A cost-effective program focuses on the critical and high-risk areas instead of spreading effort evenly.

Monitoring, inspection and testing strategies designed specifically for refrigeration vessels and piping, within the context of the plant's overall mechanical integrity program.

The adjective the paper itself chooses is revealing: a cost-effective program. Well-designed mechanical integrity is not a regulatory cost, it is the investment with the best ratio between what it costs and what it prevents.

The link with the standards

The IIAR standards set the framework: IIAR 6-2025 defines the minimum inspection tasks and frequencies per piece of equipment, IIAR 9 requires the evaluation of existing systems every five years, and IIAR 4 establishes the construction records on which every program relies. We will devote the next season of the series to that whole family. Cole's paper is the implementation manual that ties those pieces together: how to move from completing isolated tasks to running a program with risk-based priorities.

And the operational tool is non-destructive testing: measuring wall thickness and detecting defects without opening or shutting down the system. Kovarik's complementary paper details the techniques applicable to ammonia systems and their practical limits.

The practical takeaway

If your mechanical integrity program is an inherited task list, rethink it with the logic of the paper: list your vessels and piping sections, assign them a criticality (consequence of failure based on exposure of people and product), and concentrate non-destructive testing on the critical group. With the same inspection budget, a risk-prioritized program finds more problems before they happen. That is the whole difference between documenting the past and preventing the future.

Next week we close this season and change our lens: from failure to standard. The season on the IIAR standards begins, starting with the one that defines all the others.

Sources: R.
